I did it by

Spoiler: (highlight to read)

making paper bricks and then building it from scratch until I got a secure rectangle which fitted the description, and it was right

Wish i'd thought of that. I just drew some boxes in a pattern and hoped for the best. It did work...surprisingly

I just had lined and worked it out eventually, by drawing. Got the answer 3rd time after a guess at the title. No fault of mine suggests unluckyness, realised it was wrong and then drew it out. Then I miscounted the squares so needed to look more carefully .
Done it now, so doesn't matter.

Sorry to sound a bit slow on this one, but i assume it means no faults AT ALl, not just one that runs all the way through? So even if there's 2 blocks not overlapping it's wrong?

What they're effectively asking you to do is construct a rectangle (or square) that cannot be broken into two smaller rectangles/squares - using the smallest possible number of blocks.

You need to avoid fault lines that run from one edge of the final rectangle to the opposite edge. Having two blocks together in a 2x2 square is fine providing the fault line between them is closed by another block elsewhere (either neighbouring or further along).

I'll try to illustrate this with a couple of examples of trivial wrong answers:

Spoiler: (highlight to read)

If we take 2 blocks and put them together to form a 2x2 square, that's no good because there's a fault line running between the two blocks which means the square can be broken into, er, 2 blocks.
If we add a 3rd block along the bottom to form a 3x2 rectangle, we've closed the original fault line, but created a new one which allows the rectangle to be broken into a 2x1 block and a 2x2 square.
